Good suggestion... but, I can't use hot wire with polyurethane [at least I don't think so]. Polyethylene foam can be high density and can be hot-wire cut, but I haven't found one with a decent finish

Do you need high density foam? Try polyurethane. You can find it online and comes in different colors.

i really meant 'polyethylene foam' as it can be hot-wire cut without any significant toxic emissions
